Creating a Credible Path to Launch for a Revolutionary Commercial EV

CASE STUDY

Challenge

The client was developing a revolutionary commercial EV receiving strong market feedback. Despite decades of automotive experience and technical expertise in product design, this was their first full vehicle launch. As the project neared production, leadership identified a growing disconnect between optimistic program status reports and the actual level of readiness they observed — concluding they needed a different approach to orchestrate the people, parts, equipment, and processes for a smooth launch.

Approach

The RPM team was brought on to assess the true state of program outputs and whether they were being completed in the appropriate sequence. RPM reviewed the evolution of 8 critical tools used in concurrent engineering and new model launch projects:

  • Statement of Work

  • DFMEA

  • Drawing critical and special characteristics

  • Design verification plan

  • Process flow

  • PFMEA

  • Control plans

  • Operator instructions

RPM reviewed each for proper sequence and flow.

RPM then assessed the program timeline for credibility: Was the plan the sum of each functional group’s micro plans, or was it created by Program Management in a vacuum? Was it based on the time available, or the time actually required? The final stage was to interview the team and review evidence against readiness questions covering bill of materials status, design release, validation testing, PPAP dates, supplier selection, and purchase orders.

Throughout the process, functional needs were identified and Change Performance Reviews (CPRs) provided temporary resource support for quality, materials, manufacturing, process engineering, and change control — each with direct on-site involvement and shop floor presence. Missing components of the project were identified, the plan adjusted accordingly, and visual management tools created to track component evolution across the full change lifecycle.

  • Created a change control management tool to track engineering, purchasing, component status, obsolescence, rework planning, and inventory movement

  • Created an animated simulation of the entire 2-building manufacturing process to validate cycle times, ergonomics, and staffing needs

  • Documented a credible plan for a path to launch: clean bill of materials, supply chain status, timeline, and fully populated active issues list

  • Trained the entire project team for accountability to execute the plan
