Even experienced manufacturing teams can go numb to inefficiency over time and get comfortable with what was once unacceptable. Whether corners have been cut or the plant launched with suboptimal conditions, it is worth knowing where you can improve and operate more efficiently.

What Is an RPA?
What Is an RPA?
A Rapid Plant Assessment is a structured evaluation of your operation. We come in with a fresh set of eyes and look for gaps between your current shop floor condition and a plant where production status is easily observed, issues are openly tracked and driven to closure, and standard work guides all activity in a culture of continuous improvement.
We have been using this process to deliver meaningful outcomes for more than 30 years. RPM professionals conduct a plant tour, speak with your workforce and managers, and observe your processes and shop floor reporting.
Observations are then sorted into 11 categories that assess the leanness of your plant, along with a best-practice questionnaire, to produce a clear, actionable analysis. RPM can provide actionable strategies for you to execute independently, or we can join you directly on the shop floor to implement improvements.

What We Assess
What We Assess
When results do not meet expectations, issues take too long to resolve, production status cannot be read at a glance, or you simply feel that a fresh look at your operation could reveal circumstances you were unaware of, your plant needs an assessment.
When results do not meet expectations, issues take too long to resolve, production status cannot be read at a glance, or you simply feel that a fresh look at your operation could reveal circumstances you were unaware of, your plant needs an assessment.
When we meet with you, we will want to know:
→
How are things moving on the plant floor?
→
Do you have the correct materials where and when you need them?
→
Are you properly staffed in all areas?
→
Is your supply chain running smoothly and efficiently?
→
Do your operators know what is important to your customer?
→
Can you quickly tell how production is going?
→
Is everybody acting safely?
→
Are results falling short of expectations?
→
Is there a formal process for continuous improvement?
Operations and Throughput
We assess how well your operation makes production status visible at a glance — from scheduling and material flow to inventory and WIP levels at each stage. We look at whether your plant is laid out for continuous flow versus functional "shops," how material moves and is stored, and whether scheduling is driven by a single pacing process with appropriate buffer levels throughout.

Quality Systems and Process Control
We evaluate your quality system from end to end: certifications, process-level quality checks, scrap and rework trends, problem-solving processes, and how closely your operational strategies are tied to customer satisfaction. We also look at whether fail-safe methods are in place to prevent defect propagation and how effectively new product startups are managed.

Workforce Capability and Leadership
We assess the strength of your workforce, including team problem-solving capability, employee knowledge of customers and products, training investments, work instructions at the point of use, and the overall relationship between management and the workforce. We look for evidence of a genuine continuous improvement in culture, not just posted goals.

Supply Chain and Material Management
We examine how materials move into, through, and out of your plant. This includes supplier certification, delivery and quality performance history, release and replenishment systems, container sizing, and dock-to-line travel distances. We look at whether supply chain responsibility is well-defined and whether your supplier relationships support lean flow or work against it.

Safety, Maintenance, and Reliability
We assess the physical condition and long-term reliability of your operation. We look at safety and environmental records, cleanliness and orderliness throughout the facility, preventive maintenance systems, setup and changeover times, operator-performed routine maintenance, and how well your equipment and tooling support consistent production.
